How Smarter Freezer Door Upgrades Are Transforming Safety and Efficiency at a Major Processing Site

When it comes to cold storage performance, the smallest points of heat exchange can have the biggest operational impact. One processing facility in the lower North Island recently shared how upgrading their blast freezer doors has delivered major improvements in safety, reliability, and overall freezing efficiency. Their engineering supervisor walked through the changes on camera, highlighting the issues they previously faced and the results now being achieved with the new installations.

 

The Challenge: Ice Buildup, Heat Loss, and Safety Risks

Before the upgrade, the team relied on older overhang-style doors with worn seals and limited insulation performance. These doors caused:

  • Significant heat penetration, reducing temperature stability
  • Heavy ice buildup around door edges and rails
  • Frequent operational failures, including doors slipping out of their track
  • Safety hazards, with the potential for falling door panels

This combination of inefficiency and risk created uneven freezing times and unnecessary strain on both equipment and staff.

 

The Upgrade: Modern DuoTherm Blast Freezer Doors

The site recently installed new insulated blast freezer doors on two of their freezers, with plans to replace the remaining units in the near future. The engineering supervisor noted immediate improvements from day one.

1. Zero Ice Buildup

The biggest change has been the elimination of ice accumulation. With better sealing and thermal integrity, the doors now maintain a consistent barrier – preventing the moisture transfer that once caused heavy frost formation.

2. Faster, More Efficient Operation

The new doors deliver rapid opening and closing speeds, typically between five to ten seconds. This reduces air exchange between zones, improves workflow, and supports consistent freezing cycles.

3. Improved Airflow Control with VSD-Drive Fans

Variable speed drives were added to the freezer fans to work in harmony with the upgraded doors. With a controlled ramp-up time, the airflow stabilises more smoothly – preventing blowout and creating a more predictable freezing environment.

4. A Safer Working Environment

With no risk of panels slipping, swinging, or coming off their rails, team safety has improved significantly. This was a top priority for the site.
